A factory may be very good at making dresses, knit tops, activewear or woven garments and still struggle with swimwear.

These issues do not always mean that the factory has poor workmanship.
In many cases, general garment production methods are being applied to a product that needs more specialised technical control.
Swimwear depends on fabric stretch and recovery, negative ease, elastic tension, lining compatibility, seam performance and movement-based fitting. These elements affect one another. General sewing experience alone does not guarantee stable fit or consistent production.

Swimwear Requires More Than Sewing Stretch Fabric
A swimsuit sits close to the body and remains under tension while it is worn.
It stretches when the wearer puts it on, walks, sits, bends or swims. Afterwards, the fabric needs to recover without becoming loose, twisted or uneven.
The fabric, pattern, lining, elastic and stitching therefore cannot be considered separately.
Changing to a softer fabric may reduce the support of a bikini top. A firmer lining can make a one-piece feel smaller. Slightly increasing elastic tension may alter the shape of the leg opening.
Small changes can affect the whole garment.
That is why a swimsuit should not be treated as simply a small item made from stretch fabric.
Swimwear Fabric Cannot Be Judged by Composition Alone
When brands compare fabrics, they often begin with fibre composition and weight.
Two fabrics may both be described as recycled nylon with elastane and may have a similar GSM. On a specification sheet, they can look almost identical.
During fitting, they may behave very differently.
One fabric may feel soft and stretch easily. Another may feel firmer, more compact and more supportive. One may return quickly after stretching, while the other relaxes more slowly.
The same pattern will not necessarily work well with both.
In our sample room, we look beyond composition. We compare stretch in different directions, recovery, density, opacity, surface texture and how the outer fabric works with the selected lining.
A soft textured fabric may require less pattern reduction than a firm recycled fabric. A lightweight printed fabric may need another lining choice or additional support.
One issue we see quite often is a bikini bottom that measures correctly on the table but begins to move when the fitting model sits down.
Reducing the whole pattern is not always the answer. The problem may come from weak recovery, insufficient elastic control or the shape of the leg opening.
Treating every stretch fabric in the same way is one of the reasons fit problems appear later.

Negative Ease Is Not One Fixed Formula
Swimwear patterns are generally smaller than the body measurements they are designed to fit.
The fabric stretches around the body and creates the tension needed for shape, support and stability. This is known as negative ease.
The principle is straightforward. Applying it correctly is not.
There is no single reduction percentage that works for every style, fabric and size.
A soft triangle bikini top does not need the same control as a supportive one-piece swimsuit. A high-leg bottom behaves differently from a fuller-coverage shape. Firm fabric with strong recovery may support the body well, while softer fabric may need more help from the pattern and elastic.
The designer’s intended fit also matters. Some styles are meant to feel softer and more relaxed. Others need secure coverage or stronger support.
A garment can match the measurement chart and still move during wear, feel loose when wet, cut into the body or lack bust support.
The pattern must be developed around the actual fabric, construction and intended fit—not a standard reduction formula.
How Elastic Tension Affects Swimwear Fit
Elastic is a small component, but it controls some of the most important parts of a swimsuit, including the neckline, underarm, waist, leg opening, straps and back opening.
Too much tension often shows up as cutting, distortion or wavy edges.
Too little creates a different problem: the neckline or leg opening no longer stays securely against the body.
The challenge is not only finding the correct tension for the sample. That result also needs to be repeated during production.
In some factories, elastic feeding depends heavily on the operator’s hand feeling. An experienced sample machinist may produce a balanced result, while another operator applies slightly more or less tension during the bulk run.
The difference may seem small on the sewing table and become obvious during fitting.
For stable production, the elastic length, joining method and feeding control should be recorded clearly. The production team should also understand which areas need firmer control and which need more comfort.
This is particularly important when a collection uses several fabric qualities. A ribbed fabric, a smooth recycled fabric and a soft printed fabric may not require the same elastic treatment.

Why Swimwear Seams Break Even When They Look Clean
A swimsuit can look well sewn and still fail when stretched.
Visual inspection only shows part of the result.
During wear, the thread and stitch construction need to move with the fabric. Unsuitable thread, stitch type, density or machine tension can cause the seam to crack or pop even when it looks neat while lying flat.
Leg openings, side seams, underarms, strap joins and necklines are usually under higher pressure.
A basic stretch check during sampling can expose problems that are easy to miss during normal inspection. The seam may look balanced at first, but after repeated stretching the thread tightens, the stitches begin to open or the fabric becomes damaged along the seam line.
There is a difference between checking whether a garment looks finished and checking whether it can perform properly.
How Lining Affects Fit, Support and Colour Performance
Lining is often discussed mainly in terms of coverage.
In swimwear, it also forms part of the fit structure.
A firm lining can quietly change the entire fit of a swimsuit. The outer fabric may have enough stretch, but the wearer still feels restricted because the lining is doing most of the holding.
A lining that is too soft creates another issue. It may not provide enough support, stability or opacity.
The shell fabric and lining should also recover at a reasonably similar rate. When one layer relaxes faster than the other, the garment may twist, roll or sit unevenly after washing and wear.
We pay particular attention to lining compatibility in one-piece swimsuits, light-coloured styles, supportive bikini tops, clean-finished garments and double-layer constructions.
Colour compatibility matters as well.
A dark shell fabric may appear stable during dry handling but release colour when exposed to water, heat or rubbing. The risk becomes more visible when it is combined with pale lining, white elastic or contrast binding.
These issues are easier to identify during development than after the finished garments have already been packed.
Swimwear Fit Must Be Checked During Movement
A mannequin can show the general shape of a swimsuit.
It cannot show what happens when the wearer sits, bends, walks or raises their arms. A measurement chart cannot show this either.
During a swimwear fitting, we look at practical questions:
- Does the neckline stay close to the body?
- Do the straps remain in position?
- Does the bust feel supported?
- Does the leg opening cut in or move?
- Does the bikini bottom shift when the wearer sits?
- Does the lining roll out?
- Does the one-piece have enough torso length?
Sometimes a swimsuit appears balanced while the wearer is standing still, but the problem becomes clear as soon as movement begins.
This is common with high-leg bottoms, deep necklines, strapless shapes and one-piece swimsuits.
We have also seen cases where making the pattern smaller seemed like the obvious solution. During fitting, the actual cause was elastic control or weak fabric recovery.
Reducing the garment would have increased pressure without improving stability.
A useful fitting should identify where the garment needs support, where it needs flexibility and how it behaves during normal movement.
Why Can Bulk Production Fit Differently from the Approved Sample?
This is one of the most frustrating situations for a swimwear brand.
The approved sample fits well. The pattern and measurements have been confirmed. Then the production order arrives and the garment feels different.
The cause may not be the pattern itself.
The bulk fabric may recover differently from the sampling fabric. The lining may have changed. Elastic application may vary across the line. Sewing tension may not be consistent. Grading can also affect support in larger sizes.
Matching the colour, composition and weight does not always mean matching performance.
Before cutting the main production, the fabric should be compared with the quality used for the approved sample.
The approved sample should also remain a working production reference. It should not simply be signed off and stored away.
Reliable sample-to-bulk consistency depends on the bulk fabric, lining, elastic specifications, sewing construction, machine tension, grading, finished measurements and original fit intention remaining aligned.
This is why communication between the sample room, pattern team, quality team and production line matters.

A General Fashion Factory Is Not Necessarily a Bad Factory
A factory that struggles with swimwear may still be excellent at other garment categories.
Different products require different technical knowledge.
The problem begins when a swimsuit is treated like a small stretch garment rather than a specialist product.
Swimwear sits directly against the body. There is little room for unstable recovery, uneven tension or inaccurate fit. Small differences become visible quickly.
For brands, the important question is not only:
“Can this factory sew swimwear?”
A more useful question is:
“Does this factory understand how swimwear should be developed, fitted and repeated in production?”
What Should Brands Check Before Choosing a Swimwear Manufacturer?
A long factory questionnaire is not always necessary.
A few practical questions can reveal how well a manufacturer understands the category:
- How does the factory assess fabric stretch and recovery?
- Does the team adjust the pattern according to the actual fabric?
- How is elastic length controlled during production?
- Are the seams checked under stretch?
- How are the shell fabric and lining matched?
- Is the fit checked during movement?
- How is the approved sample used during production?
- What happens if the bulk fabric behaves differently from the sampling fabric?
The answers should be clear and specific.
A factory does not need to use complicated technical language, but the team should be able to explain how it manages the main risks.
Answers such as “no problem” or “we have made this before” do not explain how the result will be controlled.
